I have been fortunate to use the same gauges for my short steel career.
due to availabilty, I've had to take sets of strings with minor gauge variations...

at what point do gauge changes in strings produce noticeable tuning issues? I have a carter D10 and want to make sure it's not just 'in my head'?

Steve. Pretty much anytime you change gauges on a pedal steel guitar you'll have to do a little tweeking, and sometimes a lot, on your pedal and knee lever tuners. This also can happen with brand changes too. It's best to try to stay with the same brand and gauges on your guitar unless you are looking for a certain type of feel, or specific tuning capability on individual strings. "Heinz 57 variety" is a recipe for problems, especially on pedal steel guitars!
